Industrial production process where current material and process conditions are used to estimate product quality during production

Product Quality

It’s Not the Data. It’s the Timing.

IntelliDynamics estimates product quality from current material and process conditions while production is underway, before a later laboratory result arrives.

IntelliDynamics translates current material and process conditions into immediate estimates of product quality while the product is being produced.

Production does not wait for a quality result. The process continues while the lab measures the result.

Product is created as materials are transformed by a physical process, whether the operation is continuous or batch. Product quality depends on material characteristics, process conditions, equipment state, operating rate, and a myriad of other factors.

A quality result that becomes available afterward merely describes what happened. At that point, you can only accept, downgrade it, or reject it. When considering a corrective action, you are still producing product.

Every second counts. If you make an adjustment, it takes time for the change to reflect in the product coming off the line, or the next batch. If your adjustment is not spot on, you are potentially generating even more rejected material blind.

The difference is timing. We let you see the product performance the instant materials and processing come together, not later in the lab after it’s too late.

Product quality is created during production, not in the lab.

Product quality is created by the interaction of current materials and current process conditions.

These include the properties of the materials entering the process, how the process operates, the conditions inside the equipment, and the production rate.

These determine product performance. Typically, product characteristics are measured periodically, inspected after production, or confirmed only after a sample passes through a testing process.

Such a result can only confirm what happened. It cannot show the current product performance while that product is being produced.

That distinction matters because a process adjustment takes time to affect the product. The earlier the operation sees a change in estimated quality, the more product remains in the process and the more time remains to evaluate and apply an adjustment.

The operation already has the evidence

The information required to estimate current product quality often exists across the systems that support the operation:

  • raw or semi-finished material properties and grades;
  • process measurements, such as pressures and temperatures, and flows;
  • equipment conditions;
  • production rates;
  • operating modes;
  • laboratory or inspection references;
  • product characteristics.

The necessary data is scattered throughout your historians, distributed control systems (DCS), supervisory control and data acquisition (SCADA) systems, materials control, manufacturing execution systems, recipe management, laboratory, and inspection systems. IntelliDynamics gathers and aligns, by lot and time, the information from those systems in order to model and estimate product performance.

IntelliDynamics estimates product quality during production

IntelliDynamics uses its modeling technology to relate current material and process conditions into immediate estimates of product quality. It is not a direct measurement, like an instrument; it’s a virtual instrument. It is a calculated value produced from available evidence: current materials, current process conditions, and a model built from actual production data and validated against measured product-quality results.

The estimate fills the time between lab tests. It gives the operation a current view of product quality while the product is being produced.

That view answers practical operating questions:

  • Is the current material and process combination producing the required quality within tolerance?
  • Which current conditions are driving product performance?
  • Have the operating conditions moved outside the range that supports the required product characteristics?
  • How much product is still in process before a physical adjustment affects the product result?
  • Is the estimated quality moving toward or away from the required specification?

The model must understand the physical process

An estimate has value when it reflects the physical operation.

That requires more than a collection of tags. The model must account for the materials entering the process, process behavior, operating context, product characteristics, and the laboratory or inspection results used to evaluate performance.

The modeling system includes multiple models for different unit operations, products, intermediate characteristics, and quality variables. It includes calibration, adaptation, performance monitoring, validation against laboratory or inspection results, and confidence calculations.

Operating conditions change. Material grades change. Equipment conditions change. Production rates change. A model that performs well in one operating condition does not automatically have the same performance in another condition.

IntelliDynamics monitors model performance against laboratory or inspection results and operating conditions. This connects the current estimate to the evidence used to evaluate it.

Earlier visibility creates time for a physical response

A current quality estimate does not change the process by itself. It gives the people and systems responsible for the operation earlier information about the product being produced.

The physical response still requires an approved operating action, such as a change to a process condition, material input, production rate, or control setpoint. That change then requires time to move through the process and appear in the product result.

This creates a clear operating sequence:

  1. Current materials and process conditions enter the process.
  2. IntelliDynamics calculates an estimate of current product quality.
  3. The operation reviews the estimate with its context and confidence information.
  4. An operator or engineer applies an approved physical or operating adjustment when required.
  5. The process produces a new product result under the changed conditions.
  6. Laboratory or inspection results continue to validate the estimate and the resulting product quality.

In some cases, once the model is validated, trusted, and accepted by engineering and operations, the model can be inverted to create one or more recommended setpoints for Model Predictive Control (MPC).

The estimate does not replace the laboratory test or inspection. Those processes remain important for model validation and product acceptance.

The estimate does provide a different kind of value. It shows current product performance between laboratory or inspection results and connects that performance to the material and process conditions that produced it.

The result fits the operating environment

The quality estimate appears through the systems and engineering tools already used by the operation.

Depending on the application, the output supports:

  • an operator display;
  • an engineering review;
  • a historian trend;
  • a report;
  • a quality review;
  • a recommendation;
  • optimized setpoints.

The output does not require the operation to replace its existing control or information systems. IntelliDynamics provides the estimate, the model context, the performance information, and the connection to the operating objective.

The operation determines the approved response. When a physical adjustment is applied, the process determines how quickly that adjustment appears in the product result.

Timing is the operating advantage

The value of IntelliDynamics is not another dashboard. It is the translation of current material and process conditions into an immediate estimate of product quality while production is taking place.

A later quality result tells the operation what happened. An immediate estimate shows the current product condition while material is still moving through the process and a physical response remains possible.

IntelliDynamics provides modeling, prediction, and optimization of product and process performance. We connect process behavior, data context, product characteristics, and operating objectives so that engineers and operators can see current quality performance while the product is being produced.

It’s not the data. It’s the timing.
